Re: trunk board
Just take it out and trace it on a huge sheet of paper.

Re: trunk board
I know what you mean. Mine is the same way and it's on my to-do list.

Re: trunk board
Get a half sheet (4' x 4') of 1/4" 0r 5/16" Luan plywood from Lowes or Home Depot. This is a very fine dense grain without knots
Remove the plastic pieces at the bottom edge of the board by drilling through the rivets. Lay your old trunk board on top of it and weight it down with a few bricks of pieces of cinder block to flatten it. Orient the plywood so the grain runs in the shortest direction (front to rear) Trace around it and use a jig saw (either table or handheld sabre saw) Also cut out the hand holes and mark where the holes will be drilled to reattach the plastic clips. Drill the holes. An easy way to cut perfect hand holes is to trace the rough outline. Use a hole saw to cut out the round ends of each hand hole and connect the two with a straight line) Sand around all exposed edges to smooth the cuts. Get some Thompson's Water Seal ans apply even coats to each side and the edges. I alternated coating both sides until I had 4 coats on each side. This stuff dries very quickly and adds firmness as well. Reattach the two black plastic clips to the bottom edge, using large pop rivets and you are done. I did this about 5 years ago when I first bought my polo and it has remained very sturdy and has not warped. The Water Seal keeps moisture and humidity from being absorbed. If you want to make it EXTREMELY sturdy, cut a piece is 1" aluminum box channel and run it the width of the trunk board underneath (width of the tire well). Attach it from the top using long flat-head machine screws. They should be long enough to go through the board and through the box channel so that nuts can be attached from the bottom and the whole thing tightened down. .

Re: trunk board
You could also try using a wet (More than damp, but not dripping wet) towel and an iron to soften the wood in order to flatten it out, and then trace it. I will have to try the above with mine, it's not warped but I would definitely like something more sturdy back there.

Re: trunk board
Hose it down, get it very wet, then lay it out flat and stack things on it to keep it flat while it dries for a few days.
If it's not sturdy enough after that, at least it will be flat for tracing.

Re: trunk board

Re: trunk board
maybe if there is someone around your area they could let you use theirs for a pattern. Or they could send you a pattern.Just a thought.

Re: trunk board
I used a 1/4 thick sheet of PVC. Looks factory and will not warp. You can find it at a sign shop.

Re: trunk board
my dad redid mine last fall for me just got some particle board just like the stock and took him maybe half an hour looks amazing and fits perfectly.
He just traced the old one I had duck taped to keep it together for a year or so, till it was so bad we just made a new one. It's awesome! Didn't coat it but that is a good idea, I think I'll do that when I get home. |

Re: trunk board
im terribly sorry for the sub-par phone pic
but i finished the board yesterday i wanted a board that would fit the entire trunk, so i traced the carpet instead of the old (untraceable) board i then sealed it with a waterproof finish
