Mine had loud exhaust and it was the 2 donuts on the intake side of the second cat(2 into 1) One was completely gone and the other broke into pieces once we got the exhaust off. It only takes about an hour for the job but you need to heat up the bolts to get them apart. It could be those or there is another one on the outlet side of the cat as well.

OK, finally got my leak fixed today. Long story short, exhaust hanger weld in front of the cat had a tear, under the heat-shield, and my flange/cat mismatch (thanks to a PO) was a minor leak in comparison. The exhaust shop cut the pipes ahead of the tear, replaced pipes and welded them to the cat, eliminating the flange and trouble spot entirely. I did discover, thanks to the dealership parts guys, that my vin # does not use the donuts at all.

Only problem I see is the loss of the heat-shields directly below the trans pan, exposing it to increased heat. Trans temp gauge climbed approx 10-15 degrees from previous readings. I plan to use some header wrap on the exposed pipe to correct this.

So what are my options here... What all will come off easy without having to weld anything? The car sounds like GARBAGE! I would rather it sound like a rice honda with ebay exhaust at this point. Its got a sound similar to if you roll your tongue... constantly. I dont know how to explain it any better. Ive got my 92 that I could start to switch parts with, just to see exactly what is making the sound... Or is the exhaust different for a 92 vs a 95? I hate driving a car that looks nice, and just sounds like crap

If you have a set of ramps or another way to get the car in the air and a helper, put it up and slip under it and listen while helper runs the RPMs up a bit and see if you can hear the problem area. I gave up and took it to an exhaust shop where the tech used a stethoscope type device to determine where the "hidden" leak was. I recognized at once that the little leak at the flange joint wasn't the problem while standing there under it with him. Better to approach it that way than to be swapping parts indiscriminately. If it turns out to be the donuts I have a serviceable pair I'd part with cheap!

Alright so. My bro works for a Volvo dealership, and I took the car in today so I could figure out where the leak was. We used the stethoscope thing to figure it out, and it is the gasket between the bottom of the passenger header, and the (I believe pre cat?) Anyways, thats whats causing the issues. So now what part do I need to order? Again, this is on my 95. Thanks -Dennis

D J, Per subaruparts.com diagram you just need the simple ring gasket that fits between the header and the front exhaust/cat section. They show part# 44022AA200 for about 6 bucks and change apiece.

Well I got one of those rings today, along with a couple other parts. Right at the main cat, theres two thick rings, those were almost gone completely, though no noise there. So I replaced those just to make me happy, and also the ring on the passenger side right after the header. It did make quite a bit of difference. It doesnt sound anywhere near like it did before I replaced it. Its still kinda loud (ring behind the main cat is also leaking a little) once I replace that, Im hoping it will fix it, as now all of the noise is coming from the main cat. Granted it will always be louder since I straight piped where the resonator was. Thanks for the help! Im gradually getting it to sound like a nice car, lol.
