I'm thinking the trouble is that your crank pulley "wobbles," that is, it isn't turning true. I know when mine started to fail (that is, when I visually noticed something was up), it wasn't off by much but still had started biting into the timing belt cover. Hard to imagine the T-belt cover warping.
